2015 R1200GSA LED Intermittent Light Issue

My name is Dave Phillips I am a new member and first time poster to the forum. I have searched the forum for a similar issue and have not found anything so here I am.

About ten days ago I did a tire change on my bike. Once everything was buttoned up I went for a test ride to assure myself all was well with the bike. At that time I received an ABS/ASC fault along with a yellow triangle warning that eventually came up on my dash as a lamp fault. Having other responsibilities that day I put the bike up after disconnecting the battery so I could start fresh the next day.

The next day upon inspection I found the ABS ring bent. So concerned was I with not scratching my wheels I inadvertently bent the ring. I straightened the ring, reconnected the battery and found no faults listed. Several days later I went for a more extended ride. For the first half hour the bike showed only normal operation then the yellow warning triangle and eventually a lamp fault occurred on the dash.

I continued my ride for another half hour. Upon inspection I seemed to have the parking light. All other headlights/driving lights were non functioning. I have only the stock lighting on my bike. In my investigation I noted that the switch gear indicated a high beam both in flash and on but the lights didn't initialize. Driving lights didn't initialize but the dash's indicator didn't light either. Tail lights and blinkers appeared to be operational.

I had a friend read the fault codes on my bike (I will attach those at the end of the message) and we couldn't make out what the codes really indicated. What did happen however was that after reading and clearing the faults I now had operation of all headlight/driving lights. All operated as normal and the dash indicated no lamp fault.

My friend lives six hours away from me so we split the difference and met in the middle of that six hour ride. We said our goodbyes after lunch and I rode home the three hours I had ridden to get there. Again about thirty minutes into my ride home the lights again faulted.

I ordered a GS-911 and it arrived this weekend. Yesterday (Sunday) I took the opportunity  to set up and read the fault codes on the bike. (I will label and include these readings at the end of the message) So it appears from what I CAN decipher I'm having difficulty with LIN messaging.

I have several questions: LED-EVG is mentioned in many of the faults. Is this just the LED assembly? What does NTC Invalid indicate? LED-EVG invalid serial number, invalid software version, LIN LED status, voltage and communication from multi-controller messaging are also showing up and I don't understand what this points to. In addition I don't understand the fault codes that begin alphabetically.

Is it the handle bar switch I should be investigating? The controller? I know from talks with Hexcode support there are specific codes for the lights controller and fan. I need help determining the codes. I do see some pretty high voltage values (25.5V) both in the LIN faults and voltage faults at high beam and dipped beam so I wonder whether it might be shorting either in the switch or headlight itself ...

Any and all pertinent thoughts appreciated.

welcome and thank you for posting the scan.

By reading the module informations, one thing must be noticed :
Actual temperature of the NTC number 1.    419.0 °F
Actual temperature of the NTC number 2.    419.0 °F
LED-EVG Low-beam NTC invalid

There are some messages about a defective fan in this LED-Headlights, which will cause this faults.

Schuppi ... Thanks for your response. It is one of two values that caught my eye.The other is the 25.50V at high beam and dipped beam in record number 2. I take that to mean a recording of a second attempt to initialize those functions??

I have nothing to compare what's listed to normal operational values. The amount of heat (419 degrees) might be a normal value but I don't have any normal reading to compare it to. Same with the 25.50V. Anyone care to supply those values? I would also like to determine what the abbreviation NTC stands for ... is it individual bulbs in the assembly?

If that is indeed excessive heat being generated, Hexcode has said their system has a specific code for the fan and controller issues so am I missing seeing those codes. Schuppi ... can you point me to the fault codes, in my scan, for that?

| After closing your ticket last week, we did a bit of deeper digging into the "LED EVG" that is seen in most of the LED fault codes. The "EVG" part is a German word that translates to LED ballast. The light ballast seems then to be the entire light enclosure, with thermal management, the bulb and power supply.

| The LED EVG is then connected via a LINbus to the Body controller and headlights.
|
| With that being said, the fault messages you are receiving does sound to me like the LINbus is at fault, either sending incorrect LIN messages to the body controller or perhaps even a physical wiring fault. The fact that you did not change anything recently lends to the idea that the communication is intermittent, causing the faults. (See specifically faults such as "No LIN message (voltage from LED-EVG) "

| Unfortunately this is as far as our understanding of the error codes go. There might be a short somewhere causing the intermittent comms, however a BMW mechanic or a very clued-up auto electrician should be able to confirm this. I would personally start by checking the physical wiring to and from the LED assembly and then the connectors, just to be sure all wires are properly seated.

I think I'll proceed as follows;
   
    1. Run an additional scan

    2. Try to find a wiring diagram specific to my bike (any and all help locating this would be greatly appreciated, I haven't found one in
        my search).

    3. Determine which control units are in the headlight chain. (switches, body controllers, light or LIN controllers)

    4. Look at the physical state of all wiring connections to assemblies and controllers.

    5. Remove connectors and try to figure out what voltages/grounds are present and if they are working correctly.

    6. Remove headlight and see if I can get it to power up. Try to determine function. (This unit has worked in all functions
        intermittently, even in conjunction with the driving lights when I've gotten low beam to work.)

I'm sure there will be additional work as I proceed through this. I'm going to see if Hexcode support can enlighten me regarding some of the controller/electrical information.

So today I got the opportunity to further investigate the issues I'm having. Mornay from Hexcode helped out with a link for a wiring diagram unfortunately it's not for a water cooled version. If someone could point me in the right direction for that I'd appreciate it.

I initially took a scan of my bike and all the usual suspects showed up again. Only the XBCO controller showed faults and they were the same as previously listed.

In checking the wiring I decided to remove the front bodywork so I could remove the headlight. Once the headlight was out I removed the fan cover on same so that I could watch for headlight fan operation.

The next operation was to scan the bike with the motor running. It once again came up with the associated faults. I left the bike running and cleared the faults. Turned the bike off.  Turned the bike back on and the faults did not return. Started the bike and let it run. Low beam functioned, driving lights functioned, high beams functioned and the bike was left to run long enough that the headlights fan turned on.

I have turned the bike on and off many times. I've started it as well many times and so far the faults have not reoccurred. I will do so several more times before I leave the shop today.

I can't do it today but my next plan is to leave the GS-911 hooked up, reinstall the headlight and tighten up any potential items that could drop off and go for a ride.  We will see what happens next.

I'm beginning to wonder if the ZFE ECU has some issues. I think on this bike it's located under the tank ... can anyone confirm that? If XBCO faults again that's where I'm going. It may be as simple as a connection there.

What I do know is that the headlight and driving lights will function as designed. Something, sometime is not allowing that.

I got out of the shop today for a ride as I had anticipated in my last post. For the first 20 minutes, almost exactly, everything worked as it should. Low beam, driving lights and high beam. 21 minutes into the ride I once again had the yellow warning triangle and a lamp code on the dash.

Frankly I don't know what to think. I can make a decent argument for all of my various thinking.

Upon inspection, the lighting control unit on the bottom of the headlight has somewhat of a bulge to it, not unlike a cell phone battery that has gone bad. However I continue to get LIN messages. I'm thinking this could just be feedback from a non-operative headlight control unit. I've seen all bulbs in the headlight function properly. I've seen the fan function properly. Every other component that is regulated from the left handlebar multi-function switch, the wonder wheel and the right handlebar multi-function switch functions correctly.

The wiring all appears intact. Connections, as far as I can tell are secure. (Haven't found the ZFE ECU yet so there could be malfunctioning connections ... but why were all faults corrected?)

My most logical thoughts go something like this: I've seen all headlight bulbs work; I've seen the fan work; I've been able to clear all faults (basically on a cold bike); after clearing all the faults (twice) riding for between 20 minutes and a half hour brought back the same symptoms and fault codes. My conclusion is that it IS a temperature issue with the light. I know the headlight control module gets heated up because they have a heat sink built into it with louvers to direct airflow over it. I think what happens is that this control unit stops functioning because of excessive heat which either throws the ZFE ECU into conniptions or it stops the fan which does the same thing and thermal protection takes over.

Without a wiring diagram I'm not going to be able to bench test the headlight out of the bike to see how it functions away from those electronics. Even with one I'm not sure I could make it function.

Now what to do bout it. I think the best approach is to try and buy a headlight assembly. I can try it and see if everything functions as it should . This is an expensive proposition for not being sure that this is the issue. I could try an after market LED but the information I have is these are made to upgrade/replace halogen units. I'm not sure that that would work. I could go to a totally custom light set up.

I'm going to think about it over the weekend. Maybe take one of the other bikes for a ride ... something simple like one of the Airheads.

Electrolytic capacitors used for power stabilisation and smoothing can bulge when they fail, they may also operate for a while and fail when wam

We have power capacitors in the 650GS Dash assembly failing with age and the symptoms can at times seem odd, suggest looking inside the unit

Wayne ... thanks for jumpin' in! I'm in unfamiliar territory with this device. Is there someone you could point me to for an analysis? Are these units repairable? Just replaceable?

While I've labeled some of the behavior I've had addition symptoms within the scheme of behavior that truly is weird.

One of the reasons I've come to the conclusion about this module is what I've read concerning the consistency of the ZFE ECU and the other controllers in use on the bike.

Dave, afraid I cant be of much assistance re your specific ECU, it was just your description of the bulge which caught my attention as it is the first thing we would look for on electrolytic capacitors in electronics regardless of whether it is an ECU or a PC etc

I mainly stick to the 650GS where we know the fault in the dash capacitor and BMW admitted very early on that the BMSC Engine ECU had a capacitor which was failing as well. I did look at a ZFE off a 1200 for an independent workshop a while back, unfortunately the way it was constructed meant it was professionally unrepairable so we wrote it off & looked inside as it had an internal rattle which turned out to be an electrolytic capacitor whose solder legs had fractured and released from the pcb. I soldered in another and the repairer tried it as an emergency unit but there were other problems caused by the capacitor failure. Lesson learned and a laugh for us both

One thing I did notice about the ZFE was that due to location on the bike and an open breather there was corrosive wastage of pcb tracks

Thanks for the quick reply. Well like many others before me I'm going to throw money at it. I've done MY best to narrow it down to what I think it is.

I can't find a replacement module for less than a third of what a like new complete headlight unit costs so I've bit the bullet and bought a complete headlight. I MAY swap out the headlight's control module to see if that is indeed the cause of my issues after making sure the new headlight solves my issues. I'm only going to do that 1.) for curiosities sake and 2.) to try and recoup some of the cash I'm laying out.

Electrical concerns are far outside the scope of what I feel comfortable with. In addition to the above I may take my old module apart if I can do it without being so destructive that I won't gain anything from it.

Anyway I'll keep the thread updated with my findings. I'm hoping for a positive outcome.

Thanks Jughead ... Everybody stay tuned. I should have the replacement headlight Friday. I'll install it in total and see what happens. If that solves the issue I'll probably switch the headlight ECU and see what happens.

Well ... just a quick update. I received the replacement headlight with it's module today. After installation and a twenty minute ride the symptoms returned. I did a quick scan and one of the codes returned. After turning the bike off, then back on the fault was not present. All lights functioned as normal. I did this at the end of my day so I don't have a copy of that one code. I'll get it tomorrow and upload it to the forum.

I have to go out of town for about a week so this story will have to wait for my return.

Suffice it to say I'm pretty disappointed at the outcome. It would appear that the next step is the XBCO Controller which I believe handles the LIN messaging to the lights. I imagine it's located under the tank SOMEWHERE. The GS-911 has given me the serial number for the XBCO module in question so that helps.

 I have gotten to the point where I've removed the tank. So from this vantage point the ABS Controller is visible. I believe the XBCO Controller resides either in front of or to the side of the ABS Controller. Anyone have experience with getting to this module? Any help with disassembling the bike to get to these would be greatly appreciated.

Evidently I have batteries going or gone in my TPMS. I had a pressure warning come up on my ride today and in looking at real time values the scan said both front and rear batteries "not ok". When it rains it pours! I'm pretty sure there isn't a connection because the RDC is a different controller. The GS-911 showed no faults for the TPMS but the dash tire indicator was flashing for the back tire pressure. Pressure is fine.

I'm not done but have to step away after a cursory look tomorrow. Thanks to all who have responded, I will be back at this as soon as I can.

The term LIN BUS can be a little misleading, I notice they now use the term for the wires to the wheel sensors and in another case a single power wire to a component. It seems they want to use the term for anything which does not fit in with other "intelligent" BUS Systems

The "Battery not OK" is normal.  Tested both my wifes 2015 GSA LC and that of a client this morning and on both bikes TPS work fine and display the pressures but the "Battery not OK" is present on both bikes.  I suspect you may actually have a slow leak on one of the tyres.  What are the displayed pressures?
